An approved packaging sample is an important reference, but it does not automatically guarantee that every bag in mass production will be visually and functionally identical.
This does not mean that variation should simply be accepted. Buyers and suppliers need to understand which characteristics must match exactly, which characteristics require an agreed tolerance, and how those requirements will be controlled during production.
For custom polyethylene packaging, differences may arise from raw materials, film extrusion, printing, bag conversion, measurement methods and production scale. The best way to reduce risk is to define the specification clearly before production and establish measurable acceptance criteria.
Why can mass-produced bags differ from an approved sample?
A sample and a production order are not always manufactured under identical conditions.
Samples may be produced in a small quantity, on a pilot setup or during machine preparation. Mass production involves longer operating times, larger material batches, continuous printing and conversion, and repeated quality checks across many finished bags.
Several sources of variation must therefore be considered.
1. Raw material and resin-batch variation
Polyethylene film performance depends on more than the general material name.
Two films described as LDPE may behave differently because of differences in resin grade, formulation, additive package, recycled content or blending ratio. These variables can affect:
- Clarity and haze
- Surface appearance
- Stiffness and flexibility
- Seal performance
- Tensile and puncture behaviour
- Printing and ink adhesion
If the approved sample was made with one formulation and mass production uses another, the finished bag may not perform in the same way.
The purchase specification should therefore define the required material structure rather than relying only on the words “PE” or “LDPE.”
2. Film thickness is not perfectly uniform
Blown polyethylene film naturally has some thickness variation across the film width and along the production roll.
A buyer may specify a nominal thickness, but the supplier also needs an agreed tolerance and measurement method. Measuring a single point on one bag is not enough to represent an entire production batch.
The following should be agreed:
- Whether thickness refers to one film layer or the complete bag
- Nominal thickness
- Permitted tolerance
- Number and location of measurement points
- Instrument and test method
- Sampling frequency
Without these definitions, the buyer and supplier may measure the same bag and still reach different conclusions.
3. Laboratory samples and production samples may be processed differently
A handmade or small-run sample is useful for confirming dimensions, artwork position and general construction. However, it may not accurately represent all characteristics of bags produced on full-scale equipment.
Mass-production equipment introduces variables such as:
- Production speed
- Web tension
- Sealing temperature
- Sealing pressure and dwell time
- Cutting position
- Zipper alignment
- Static electricity
- Machine temperature stability
For applications where performance is critical, a production-line sample or pre-production trial is usually more representative than a handmade prototype.
4. Printed colour can change between proof and production
A digital artwork file, a screen image, a paper proof and printing on polyethylene film do not display colour in exactly the same way.
Printed colour can be affected by:
- Film transparency or opacity
- White-film or clear-film background
- Ink system
- Ink viscosity
- Printing speed
- Surface treatment
- Printing plate condition
- Number of ink layers
- Lighting used for colour evaluation
If colour is important, the buyer should not approve it only from a computer screen. A physical colour reference, agreed tolerance or approved printed sample provides a more reliable standard.
Exact visual matching may still be difficult when the substrate, ink system or viewing conditions change.
5. Bag dimensions require tolerances
The width and length of a flexible bag can vary slightly because the film stretches, contracts and moves during printing, sealing and cutting.
Dimensions should therefore be specified with realistic tolerances. Critical measurements may include:
- Usable internal width
- Overall bag width
- Usable internal length
- Overall bag length
- Lip length
- Flap length
- Zipper position
- Seal width
- Print position
This distinction is important. For example, a bag’s external width may meet the specification while its usable internal width is reduced by side seals or zipper construction.
6. Sealing performance may change during a long production run
A sample seal may look acceptable, but mass production must maintain that performance over thousands of cycles.
Seal quality can be influenced by contamination, film thickness, machine temperature, line speed, pressure and cooling conditions. For zipper bags, alignment between the zipper profile and bag body also affects closing performance.
Visual inspection alone may not identify every weak seal. Depending on the application, suitable checks may include:
- Manual pull checks
- Leak testing
- Drop testing
- Seal-strength testing
- Repeated opening and closing
- Load testing with the intended product
The test should match the actual risk. A bag used for lightweight components does not require the same validation as a bag exposed to sharp edges, heavy contents or repeated handling.
Which characteristics should match the approved sample?
The approved sample should be treated as one part of the control standard—not as the entire specification.
A stronger approval package combines the physical sample with written requirements covering:
- Material and formulation
- Dimensions and tolerances
- Film thickness and measurement method
- Bag construction
- Closure or zipper type
- Artwork version
- Print position and colour reference
- Seal requirements
- Packing method
- Inspection level
- Functional tests
- Acceptance and rejection criteria
Some characteristics can be controlled numerically. Others, such as appearance, require a signed physical reference or defined limit samples.
How can buyers reduce sample-to-production differences?
Freeze the specification before production
The material, dimensions, artwork and functional requirements should be confirmed before the production order is released.
Changes made after sample approval may invalidate the original sample.
Identify the sample type
The buyer should know whether the approved item is:
- A digital proof
- A handmade prototype
- An unprinted size sample
- A printed trial
- A production-line sample
- A sample from a previous production order
Each type confirms different things. A digital proof can confirm artwork layout, but it cannot confirm film strength or seal performance.
Use a signed reference sample
Where practical, both buyer and supplier should retain an identified approved sample. The sample should include the approval date, version, material, dimensions and artwork reference.
Define measurable tolerances
Terms such as “approximately,” “strong,” “clear” or “high quality” are difficult to inspect consistently.
Replace subjective descriptions with measurable requirements wherever possible.
Approve the first production output
For higher-risk orders, the first production output can be checked before the complete quantity is produced. This allows obvious deviations to be identified earlier.
Keep production and retention records
Inspection records and retained samples help compare the approved standard, production output and any later complaint. They also make repeat orders easier to control.

Before approving a custom PE packaging sample, confirm:
- Is the material grade or formulation identified?
- Is thickness defined as single-layer or total thickness?
- Are dimensional tolerances stated?
- Is the sample handmade or produced on the intended production equipment?
- Has the final artwork version been confirmed?
- Is there a physical colour reference where colour is critical?
- Are the seal and closure requirements defined?
- Has the bag been tested with the actual packed product?
- Are inspection and acceptance criteria documented?
- Will an approved sample be retained for comparison?
