A gradient that looks smooth on a computer screen can appear banded, muddy or uneven after it is printed on a polyethylene bag. This does not necessarily mean that the artwork is poor or that PE film cannot support high-quality printing.
Gradient quality depends on the complete production system: artwork preparation, plate or cylinder engraving, printing method, film surface, ink formulation, press settings, registration and curing conditions.
Why Digital Artwork and Printed Film Look Different
Digital gradients can display millions of color transitions. Printing reproduces those transitions using controlled dots, ink densities and overlapping colors. The final result is limited by the selected printing process, screen ruling, tonal range and physical behavior of the ink on the film.
Very light tonal areas are especially difficult. When dots become smaller than the printing system can reproduce consistently, they may disappear, merge or form visible bands. A gradient that moves from full color to zero can therefore require adjustment before production.
Common Causes of Poor Gradient Printing
Visible banding, dirty colors and blurred transitions may result from one or more of the following:
- Artwork that was prepared for screens rather than package printing
- Low-resolution raster images or compressed source files
- Incorrect color separation or insufficient tonal range
- Unsuitable plate, cylinder or screen specifications
- Excessive dot gain or loss of highlight dots
- Uncontrolled film surface energy
- Incorrect ink viscosity, drying rate or solvent balance
- Press-speed or impression-pressure variation
- Poor registration between printing colors
- Variation in film color, haze, thickness or surface treatment
Material quality can influence the appearance, but visual defects alone cannot prove that recycled resin was used. Additives, pigments, processing conditions and the selected resin grade may also affect clarity, color and ink behavior.
Flexographic and Gravure Printing Can Both Produce Gradients
Flexographic printing is commonly used for PE packaging and can reproduce gradients effectively when the artwork, anilox selection, plate specification, ink and press controls are properly matched. It is not limited to simple one-color logos.
Gravure printing uses engraved cylinders to transfer controlled ink volumes. It can be suitable for detailed graphics, repeated high-volume production and demanding tonal transitions. However, gravure is not automatically the best option for every project because cylinder cost, order quantity, artwork and required print quality must also be considered.
The printing method should be selected according to the design, bag structure, quantity, budget and approved quality standard.
Understanding Dot Gain and Highlight Loss
Dot gain occurs when printed dots appear larger than intended, making midtones and shadows look darker. Highlight loss occurs when very small dots fail to transfer consistently, creating abrupt transitions in light areas.
These effects can be controlled through suitable color separation, tonal compensation, plate or cylinder preparation, ink control and press setup. The printer may also recommend adjusting the lightest part of the gradient instead of attempting to reproduce an unstable zero-percent endpoint.
Film Surface Treatment and Ink Adhesion
Polyethylene has relatively low surface energy and normally requires controlled surface treatment before printing. Corona treatment is commonly used to improve ink wetting and adhesion.
The appropriate surface-energy range and treatment timing depend on the film, additives, storage history, ink system and printing process. Treatment levels should be measured during production rather than assumed from a fixed time interval.
Excessive treatment can also create problems, so more treatment is not automatically better. The objective is a stable surface that matches the selected ink and printing conditions.
Artwork Preparation for Better PE Bag Gradients
Before cylinder or plate production, buyers and designers should provide:
- Editable vector artwork whenever possible
- Defined CMYK or spot-color values
- Embedded images at an appropriate effective resolution
- Clear gradient direction and tonal endpoints
- Specified transparent, white or colored film background
- Required printed and unprinted areas
- A physical color reference when exact brand matching is important
A screen image or office-printer proof cannot accurately predict ink transparency, film color or the interaction between printed layers. Digital proofs are useful for checking layout, while physical samples or press proofs provide stronger evidence of the expected production appearance.
Approve a Print Standard Before Mass Production
Gradient quality should not be evaluated using subjective terms such as “smooth” or “premium” alone. The order specification should define the approval process and acceptable variation.
A practical print-approval program may include:
- Approved artwork and color separation
- Film type, color, haze and surface requirements
- Printing method and approved color count
- Reference sample or signed production proof
- Registration and visible-defect criteria
- Ink-adhesion testing method
- Inspection conditions and sampling plan
How to Diagnose an Existing Gradient Problem
If printed gradients are inconsistent, compare affected bags with the approved sample under the same lighting conditions. Record whether the problem appears across the entire print width, repeats at regular intervals or affects only certain colors.
The supplier should then review the artwork separation, cylinder or plate, film batch, surface-treatment record, ink viscosity, press settings, registration and drying conditions. This evidence-based process is more reliable than attributing every printing defect to a single material cause.
